More tracks will not work on all drives, use at your own risk. Warning: older DOS versions can only use overformats with a driver. 720k in 1440k needs 720k media. Use a 360k drive to format 360k. For FAT32 formatting, you can use the /A switch to force 4k alignment.

Expanded memory support was improved, and some other things fixed, but on the whole the underlying DOS kernel didn't change that much. The MS-DOS 3.3 compatibility extends only to the FreeDOS kernel. FreeDOS programs should be compatible with MS-DOS 6.22, because those are the features that users will be most familiar with.

Free software? Dunno, check some of the Linux distros. There's probably some DOS tool, but I can't remember (or it isn't free and/or libre). Two I just searched for and found aren't free, for instance. But I've not frequently cloned drives, so I'm the wrong person to ask. (And Ghost used to have a DOS/DJGPP version, but that won't help here.)
